Folding carton work coming through production plants today looks nothing like it did five years ago. Brand owners are proliferating SKUs at pace — limited editions, regional variants, promotional packaging, regulatory-driven changes. Pharmaceutical clients demand serialisation and track-and-trace; premium food and beverage brands want personalisation and seasonal launches that turn around in weeks, not months. Average run lengths are dropping, converters quote more jobs for fewer sheets, and every plate change or makeready hour erodes margin on work that is increasingly hard to produce conventionally.
Digital Inverts the Cost Model
Digital printing removes the plate and the makeready from the equation. Changeovers that took hours now take minutes. High-speed digital presses purpose-built for cartons now run in the range of 11,000 B1 sheets per hour, with 1200 dpi resolution and a colour gamut that meets brand-consistency standards. The old phrase 'good enough for digital' has lost its meaning — output is offset-equivalent, and the machine handles substrates from 0.2 mm paper to 2 mm microflute in a single workflow.
No More Forced Over-Ordering
With no tooling to amortise, the minimum order quantity stops being a production constraint. A converter can produce exactly what is needed, when it is needed, so brand owners stop over-ordering and holding stock that risks obsolescence. Specification changes, rebrands, and discontinued SKUs no longer leave warehouses full of printed cartons that have to be written off.
Automation on Top of the Press
The economics go further than the press itself. Workflow software now automates job planning, colour management, and production scheduling across the shop floor. Some systems go as far as printing carton blanks in the exact sequence needed for packing and shipping — pre-collated stacks per destination, with interleave sheets separating each location's order. Fulfilment is faster, errors drop, and the dependency on scarce, expensive offset operators eases, because consistency is built into the technology rather than dependent on individual expertise.
A Production Model, Not a Niche
Digital in folding carton has stopped being a specialist tool for occasional short runs. It is a production platform for mixed-work environments, aligned with how brand owners specify and order packaging today. The economics have changed; the question now is how quickly converters reorganise around them.
